When storing soft or non-rigid goods such as carpets, textiles, or sacked products, a key challenge is preventing damage to the bottom layer of goods from uneven pressure during stacking. Standard grid-style or cross-bar rack bases can create pressure points on the packaging, leading to product deformation or damage. This case study demonstrates how we transformed standard
metal stack racks into an ideal solution for protecting soft goods by adding one simple but critical component: a steel deck.
The Challenge: Providing Protective, High-Density Storage for Bagged Square Carpets
A carpet manufacturer needed a storage system that could safely store their bagged square carpets. Their core requirements were very clear:
-
Product Protection was Priority One: The client emphasized that the rack base must be flat to prevent damage to the carpet packaging, which could in turn affect the quality of the product inside. They explicitly requested "to lay a layer of iron plate."
-
Unit Load Information: The carpet units, stacked on pallets, measured 47.2 x 47.2 x 63 inches and weighed 1.1 US tons.
-
High-Density Storage: These 1.1-ton carpet units needed to be stacked three tiers high.
Our Engineered Solution: A Heavy-Duty Post Pallet with a Full-Coverage Steel Deck
We designed a heavy-duty upright post pallet for the client, featuring a full-coverage steel deck. This seemingly simple design precisely solved the client's core problem.
1. A Robust Load-Bearing Frame
First, we constructed a sturdy steel frame capable of supporting a 1.1-ton load and stacking safely three tiers high.
Spacious Internal Area: The rack's internal dimensions were designed to be 47.2 x 47.2 x 66.1 inches, providing ample room for the client's unit loads.
Heavy-Duty Materials: We selected robust materials such as 2x2x0.11 inch main beams and 2.4x2.4x0.14 inch post sockets to ensure the rack remained stable and reliable under the pressure of a 1.1-ton load stacked three high.
2. The Steel Deck - The Key to the Solution
This was the core of the entire design. Instead of having the client lay down their own wooden boards, we integrated the steel plate directly into the rack's design, creating superior metal stack racks for their specific needs.
Functionality: We welded a solid steel flat plate onto the base of the rack.
Value:
-
Provides Perfect Support: This steel plate creates a completely flat, gap-free bearing surface. The carpet packages are supported evenly, completely eliminating the risk of localized indentations or packaging tears caused by the rack's cross-bars.
-
Enhances Durability and Cleanliness: Compared to wood, a steel deck is more durable, moisture-resistant, and easier to clean, providing a better environment for storing textiles like carpets.
-
An Integrated Solution: The client didn't need to make any secondary purchases or modifications. They received a complete, ready-to-use solution designed specifically for their product.
Conclusion: Listening and Translating Needs into Reliable Design
This case study fully embodies our design philosophy: the best solutions come from a deep understanding of customer needs. By listening to the client's concern for "product protection" and adding the key element of a "steel deck," we successfully transformed a general-purpose rack into a specialized piece of equipment that creates higher value for a specific industry. These custom metal stack racks not only protected the client's assets but also simplified their operations.
